How to Calculate PV Power Station Cable Losses? How Wire Gauge Selection Affects 25-Year Power Generation Revenue
2026/09/18 44

PV cable losses are inversely proportional to conductor cross-section and proportional to line length and the square of current; excessive DC-side voltage drop directly reduces power generation. Common practice is to keep DC-side voltage drop within a certain proportion of system voltage. Increasing wire gauge raises initial investment, but over the 25-year service life this is typically recovered through increased power generation.

Cables account for a small share of PV power station costs, but their impact on 25-year power generation revenue has long been underestimated.

Basic Logic of Line Losses

  • Power loss is proportional to the square of the current and to the conductor resistance.
  • Conductor resistance is inversely proportional to cross-section and proportional to length.
  • Conclusion: the greater the string current and the longer the combining distance, the more significant the impact of wire gauge on losses.

Voltage Drop Is a Harder Constraint

  • Excessive DC-side voltage drop causes inverter operating point drift and reduced MPPT tracking efficiency.
  • Long-distance combining lines (such as ground-mounted and mountainous power stations) require particular calculation.
  • In engineering practice, DC-side voltage drop is typically kept within a low proportion, per design standards and inverter requirements.

Three-Step Calculation Method

  1. Calculate circuit current: based on string operating current and number of combining paths.
  2. Calculate line resistance: length × resistance per unit length (including round-trip).
  3. Calculate voltage drop and losses: voltage drop = current × resistance; loss = current² × resistance.

Economic Assessment

  • Increasing wire gauge raises copper material costs but reduces line losses.
  • Criterion: whether the payback period of the incremental investment is significantly shorter than the station's service life (25 years).
  • In regions with high electricity prices and high irradiance, the returns from larger wire gauges are recovered faster.
  • Also verify the compatibility of wire gauge with terminals, connectors, and combiner box interfaces.

Don't Overlook Weather Resistance

PV cables are long exposed to outdoor UV radiation, day-night temperature differences, and humid heat environments. Dedicated PV cables offer UV resistance, high/low-temperature resistance, aging resistance, and corrosion resistance. If the sheath ages prematurely, no wire gauge can guarantee 25 years of safe operation.
